Rotary bender forming tool

Rotary bender forming tool


A three station rotary bender forming tool was designed and manufactured by Vortool Manufacturing. Made in Canada.

This form tool is the second tool for the part operation. The previously stamped aluminum flat bars are being bent here in three side by side stations.

The tool's foot print is 16" x 28". The nearly 33" long flat bar needs to be bent into a kind of "U" shape, so the tool require enough inner space for the part to fit once bent. The overall height of the tool is 32 inches. The tool is designed to operate in a 50 ton hydraulic "H" frame press.

The first station in this tool is to process the shorter part that was made with the previous tool. The required shape was being done in a single stroke.

The longer part needed two stations. In the middle station the two ends of the aluminum flat bar was bent at 3 places. The third station was designed and built to bend the parts to a "U" shape with 18 degrees over bend.


Rotary bender forming tool


Standard wipe form style tooling could bend only up to 90 degrees or rather less as most material has some degree of spring back. This rotary bender employed a custom designed and built pair of rotary benders, allowing a great amount of over bend.

The tool has 6 lifter springs on top to automatically open the tool after each stroke. Most "H" frame presses use a bottle jack style hydraulic cylinder, so it can push things downward but can't pull. The auxiliary springs overcome this problem and lift the tool to open position by default.

Metal stamping tool and die design considerations

When designing metal stamping dies a tool and die maker or tool and die designer must have the following information prior to start. There are several types of tools that could be built for the same part. They have special purposes to best suit both parts and metal stamping production.

The cost of the tool and die to be produced may be greatly affected by the following considerations:


Estimated number of metal stamped parts the tool and die should produce monthly, yearly, or in total

Eg. if the customer needs 2000 parts in total and possibly never again, then it is not wise to build a tool designed for high volume metal stamping and productivity. Make something simple and inexpensive, yet produce the correct metal stamped parts.

If the amount of 2000 is for a day or for a week and possibly for many years to come, then you must build a tool that lasts, very efficient and easy to use or has the capability for automation. The customer may have a request for manual, semi-automated or fully automated part production.


The quality of the metal stamping part

Some production parts may require absolute burr-free edges without a second operation to remove the burrs. Some metal stamping production parts require straight edges all the way. Other stamped parts have such tight specifications that special tools need to be built for that request.


Punch press

The metal stamping die must physically fit the punch press it is intended for, so you need the punch press specifications that may limit how you build the tool.

Some metal stamped parts are best suited for a certain type of tool and die design for the best result. Don’t try to build something else, if you are not sure of the outcome. To decide what type is the best for that part, take a look at the sample designs, made for the same part. Die shut height and limit atops for metal stamping dies

Most metal stamping tools have limit stops. Sometimes they are called bump stops, safety blocks or setting blocks (see red blocks on the image on the right). As a general practice, there are four round machined blocks that are bolted to the bottom die shoe. The four blocks' heights are usually ground together to the same length.

These blocks are used to set the shut height of the tool before stamping parts. These blocks set the deepest point that the tool can travel down at the bottom of the stroke. The top die shoe should never hit these blocks. The die shut height should be set about 0.010 or more above these blocks.

When the tool is in storage, the upper unit of the tool could rest on these blocks.

These blocks also have a purpose as safety blocks. They can protect expensive tooling components in case the tool is over stroked and go deeper than intended.

There are unfortunate events when the press could go deeper. This could happen at the setting time by accidentally adjusting the RAM to go too deep. As a result, the press and the tool jams. It is not an easy task freeing the tool and the press. On many occasions, the components require to be cut. Jamming could happen during production as well, even the shut height was set properly before. From impact hits and vibration, the RAM adjustment locking nuts may get loose and the RAM may go further down without being noticed. To undo a jammed tool and press is time consuming and expensive, also resulting in valuable downtime.

Metal stamping tools are essential for producing components in a cost effective way. In order to reduce the cost per unit, parts must be made faster, more accurately and reliably. This actual project was focused on a criteria that was essential to the design and the building of this tool. This information helps to choose the type and number of features to design as well as selecting tooling components and the right materials to be used etc. As a result, the tool will have all the necessary functions, nothing less and nothing more that will keep the budget under control.

The design was based on a low to medium production amount of 8,000 - 32,000 parts to be stamped per month. The plan was to cut the parts from CRS (Cold Rolled Steel) strips that were sheared from sheets. The material type, the operation method and the required monthly usage gave the basic guidelines. Not only that but what features the tool should have and to meet or exceed the minimum requirements. Other factors were also taken into considerations such as easy operation, and eliminate operator error that could be costly if the tool was damaged from improper use. To further reduce the cost of the unit price of the stamped parts, the customer requested that they would build the tool in house at their facility. It is a great way and a proven method that Vortool Manufacturing has developed over the years to help customers with their projects.

A special package was created with super detailed shop drawings, a Bill of Material and special illustrated instruction pages how to build the components properly and then the best way to operate the tool once in production. As an addition there were instructions about punch press preparations and set up information that ensures trouble free production time after time.
